When an existing customer needed assistance with designing a cable for one of their most iconic attractions, Galaxy was eager and able to help. This customer is one of the world’s largest theme parks and has locations worldwide. The entire attraction needed to be updated with the latest technology and needed a cable solution to help make it happen. The complexity of the project along with the enormous volume of cable required was quite a challenge. The customer provided Galaxy with both the physical and electrical requirements that were essential for the cable. Then the team at Galaxy quickly went to work. Collaborating with the customer’s design team, Galaxy’s engineers were able to develop a product that exceeded the customer&#8217;s expectations. </p>
<p>Upon completion of the design, the cable was manufactured and delivered in time for installation. The entire order totaled over half a million feet of cable. With the delivery complete, the customer was able to finish their installation in time for an important anniversary unveiling. </p>

Tray cables are multi-conductor cables used in industrial environments, designed for power and signal transmission and are often installed through ducts, wire trays, conduit, and in some cases, outdoor direct burial applications.</p>
<p>The state of Washington had a need for tray cables to be used in some of their dams. The inquiry to Galaxy came via an electrical contractor working with the State of Washington and the Army Corps of Engineers that manages the state’s dams. Along with the specifications, there was a need for some assistance with the design of the tray cables to meet the requirements of the use in a harsh environment.</p>
<p>The project called for 12 different tray cables, each with 2 conductors, so they were all <a href="https://www.galaxywire.com/applications/multi-conductor-cable/">multi-conductor cables</a>. They ranged in size from 10 gauge to 4/0 gauge (small to large). All had a different colored insulation on the conductor to be able to differentiate them, which is not a big design issue, but is very important in use. Agency approval ratings were required, such as <a href="https://www.galaxywire.com/standard-wire-cable/ulcsa-approved-cable/">UL certification</a> and flame testing. These tray cables were to be used for both power and signal transmission.</p>
<p>Environmental challenges included:</p>
<ul>
<li>Used indoors or outdoors, so the design had to consider both</li>
<li>Possible harsh environments and exposure to oil/chemicals/sunlight</li>
<li>Possible underground burial</li>
<li>Flame rating requirements</li>
</ul>
<p>To meet the specifications and usage needs, Galaxy proposed using <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/cpe-chlorinated-polyethylene/">CPE jackets</a> for all of the tray cables, because of CPE’s excellent resistance to water, chemicals, UV exposure and fire. <a href="https://www.galaxywire.com/applications/instrumentation-cable/">Multi-conductor tray cables</a> were recommended because tray cables are better than regular off-the-shelf cables for applications that require rigorous testing. Further, tray cables have a lower installation cost compared to multiple individual cables.</p>
<p>Because Galaxy was able to provide some design recommendations and meet the customer’s requirements for the production and lead time needed, Galaxy was awarded the contract for all of these 12 different tray cables to be used in dams in Washington state.</p>

<p>Recently Galaxy fielded a customer inquiry from a large warehouse fulfillment company that has numerous robots in use in its warehouses. They had encountered a problem with 3 cables that were failing due to lack of flexibility after repeated usage in their warehouse robots. The number of flex cycles that were planned for was about 10 million. It is also important to consider the way the cables would be flexing, which could include back-and-forth motion, bending, rotation, etc. Testing for this high number of flex cycles was part of the project too. Weight is also a factor.</p>
<p>So, the cables had to be re-designed with high flexibility and maximum flex life in mind. Galaxy worked with the customer to figure out a better solution to meet these requirements. The improved cables included a copper alloy conductor with that material’s high tensile strength compared to other types of copper conductors. <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/etfe-ethylene-tetrafluroroethylene/">ETFE</a> was initially chosen as both the jacket and insulation.</p>
<p>Technical considerations and selections for these cables included:</p>
<ul>
<li>Number of conductors (each of the 3 different cables are multi-conductor, from 3 to 8 conductors)</li>
<li>Gauge size</li>
<li>Shielding – spiral serve shielding was chosen because of its 100% coverage and low weight</li>
</ul>
<p>Later on in process of re-designing these 3 cables, it was determined that <a href="https://www.galaxywire.com/standard-wire-cable/ulcsa-approved-cable/">UL certification</a> was required. This eliminated ETFE from the jacketing, since that would not meet UL requirements. So the jacketing was changed to <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/pvc-polyvinyl-chloride/">PVC</a>, and 2 of the cables were changed to use <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/fep-fluorinated-ethylene-propylene/">FEP insulation</a> to meet the UL listing needs.</p>

In this particular instance, Galaxy’s customer had procured 3 different cables from another supplier.  Those cables met specific Mil-Spec requirements, and because of this, it was assumed that there could be no variations for the <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/fep-fluorinated-ethylene-propylene/">FEP jacket</a> and <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/ptfe-teflon-polytetrafluoroethylene/">PTFE insulation</a>. However, when Galaxy dug a little further with the customer’s engineers, it was discovered that the Mil-Spec was just a legacy from a previous purchase and was not required. The main requirements were that it had to be able to withstand up to 200°C and handle 600 volts for this application in the <a href="https://www.galaxywire.com/industries/transportation/">transportation industry</a>.</p>
<p>The problem with the legacy <a href="https://www.galaxywire.com/standard-wire-cable/mil-spec-cable/">Mil-Spec cable</a> was that the lead time for the <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/ptfe-teflon-polytetrafluoroethylene/">PTFE insulation</a>, which at the time had a lead time that had increased from about 8 weeks to about 18 weeks. That additional 2 ½ months to get the cables with PTFE insulation was going to have a serious negative impact on the customer’s project. So instead of the PTFE insulation, Galaxy suggested that both the jacket and insulation be made with FEP. This new construction was not Mil-Spec compliant, but as was discovered, that was not necessary. And while the new suggested construction was slightly lower in cost, the real reason for the switch was that cable with FEP jacket and insulation was more readily available, with a lead time of about 8 weeks. That shorter lead time worked much better for the customer, who then moved forward with the suggested cables with <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/fep-fluorinated-ethylene-propylene/">FEP jacket</a> and FEP <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/fep-fluorinated-ethylene-propylene/">insulation</a>.</p>

Recently, Galaxy was able to supply a <a href="https://www.galaxywire.com/applications/high-temperature-wire-cable/">high temperature hook-up wire</a> for a customer who was confronted with extended lead times that threatened to negatively impact their business.</p>
<p>In this case, the customer needed hook-up wire with UL designation: UL 1726. This is a nickel-plated <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/pfa-perfluoroalkoxy/">PFA</a>/ <a href="https://www.galaxywire.com/custom-wire-cable/jacket-insulation/ptfe-teflon-polytetrafluoroethylene/">Teflon® wire</a> and it would be exposed to high heat in the product it was being used in. This UL style is not a custom wire, but the customer was having trouble sourcing it. With other suppliers, the usual lead time was 2-3 weeks. But with the current state of the supply chain, the lead times were being extended, first to 5-6 weeks, then it jumped to 15 weeks. These delays were going to affect production, so they sought other sources.</p>

First off, the <a href="https://www.galaxywire.com/applications/flat-woven-cable/">cable had to be flat</a>. It had a Kevlar® strength member. And maybe most unusual, it required Surlyn® insulation material. One other quirk &#8211; 27 gauge conductor wire was designate; most gauges are even numbers. This cable has no jacket.</p>
<p>This is a example of something we see from time to time &#8211; a difficulty with design for manufacturability. In this case, there were design specifications that were difficult to make with typical manufacturing capabilities.</p>
<p>In this case, Galaxy really had to scramble to come up with the manufacturing capabilities for this flat maritime cable. In particular, some new tooling needed to be created to make this unusual cable in a flat shape, coupled with the non-standard conductor gauge, unusual insulation, and Kevlar strength member. But Galaxy was able to get the prototypes made and in the hands of the customer for testing in a timely manner. The prototypes were approved and production is now in process.</p>
<p>We do recommend that designers consider how easy or difficult it will be to get the manufacturing done. Design for manufacturing should be considered early in the process to keep costs lower and time to production faster.</p>
